Case Study: Preventing Unnecessary Repeat Repair Costs

Expert Fanuc A06B-6134-H203#A Drive RepairsHave you ever had to repair your electronic equipment twice?  Or more times even?  For the same, exact problem?  Maybe, for example, an expensive drive repair?  This unfortunate situation does happen with some regularity and it can usually be prevented by taking some simple, no cost/low cost steps.

Here’s a very recent case study in which this scenario was completely averted.  A Fanuc drive arrived on our loading dock needing repair.  Enclosed with the unit were notes about the errors it was showing.  Notes are great!

The repair was completed and shipped back like clockwork, but here’s the big difference.  The customer wanted to know some possible causes for this particular failure.  There are many of course, but here are a few we provided them to help isolate the problem:

Possible Drive Failure Causes

1. Open fuse.

2. Defective main power contactor.

3. Open or loose connections in wiring.

4. Defective step down transformer if one is used in this application.

A little time spent investigating the root cause of the failure before reinstalling a repaired unit can save you a big headache and a chunk of change.

Is this rocket science?  Heck no.  A big surprise?  Of course not.  But the prevention approach does bear repeating because it is too often overlooked.  Save yourself the headache and the extra money by checking out the integrity of the machine your damaged unit came out of before reinstalling the repaired unit.  Simple.  Worth it.  No extra money spent on repeat drive repairs this time!

Three New Circuit Boards Made From One Original

Sometimes we receive some pretty mysterious repair jobs on the old loading dock.  Recently we received three printed circuit boards that were so, so, well, so “jerry-rigged” that we were wondering how they ever worked in the first place what with the point to point hand wiring, jumpers, and patches all over them.  (Truth is, sometimes I miss the old days working on that loading dock…every day it is full of surprises!)

These “jerry-rigged” circuit board repairs were going to take a lot of man-hours and the cost was going to be pretty high.  The solution we offered this customer was to build them some brand new boards in-house at ACS rather than repair the scary boards – and for lower cost than it would have been to repair them!  Sometimes, the solution to the problem is staring you in the face and you just have to go with it.

There were actually four PCB’s needing repair in this shipment, three as described and one more than had been professionally manufactured.   Ultimately, copying the professional board to make the three new ones provided this customer with a more reliable solution, as well as having the added benefit of being able to reproduce them on-demand in the future from the files that were created.  This was a winning solution in every way.

Current Predictions for Manufacturing Business Conditions

Back in June the Precision Metalforming Association (PMA) were predicting a significant decline in business conditions during the 2012 summer months.  This report samples 114 metal forming companies in the U.S. and Canada and is an economic indicator for manufacturing.  However, by July PMA had modified their predictions considerably and are now expecting a slight uptick in business conditions over the next three months.

July’s report shows that 19% of participants anticipate economic activity will improve (up from 11% in June), 45% say it will remain unchanged (57% said unchanged in June), and 36% say activity will decline (32% said so in June).

Since many of our customers are precision metal formers we certainly hope you do experience an uptick in business!  What are your manufacturing predictions for the next three months?

Repairing Industrial Electronics…Easy as Pi!

Easy as pie.  Pie in the sky.  4 and 20 blackbirds baked in a pie.  I just can’t help thinking of all kinds of pie today because yes, it is International Pi day!  As in the irrational and never ending Pi.   For four thousand years we humans have relied on Pi to solve all sorts of things from the simple calculation of the area inside a circle to architectural and engineering challenges.

Today is the day to look at everything around you through the math and science lens…from the wheels on the bus, to the iris in your eyes, to the waves at the beach, to the smart phone in your hand, Pi is all around you.  Just think – without the Pi-loving geeks in our world, where would we be today?

2010 Automation Salary Survey Results are Finally In!

2010 Salary SurveyAt last, Automation.com has released the results of its annual salary survey and this year they collaborated with InTech.  I anxiously await the results of this survey each year because it paints a unique picture of what’s going on in the engineering and manufacturing world.

In a nutshell, job satisfaction has increased among automation professionals with more than 80% indicating they are satisfied with their job – although these days some level of satisfaction can come from just having a job at all.

Participants of this survey work in 40 different industry segments with the majority being in the Engineering Services segment.  Job functions of respondents ran the gamut from Application Engineering, to Consulting Engineering, to Facilities Management, to Plant Engineering to Sales to Training & Education, as well as many others in between.  More than 69% of respondents had a college degree or higher.

For you news bite junkies here are the highlights:

  • Average Salary for respondents in the U.S. for 2010 was $99,540; in Canada, $101,646.
  • The Top Five highest paid job functions were:  Consulting Engineering,
    Engineering Management, Safety Systems Engineering, General or Operations
    Management; Project Management
  • Salary for those who completed a graduate degree was the highest; those who had started but not completed a graduate program commanded only a marginal salary increase so clearly it pays to finish what you start here.
  • By industry segment, the highest average salaries were in Utilities – Pipelines except Natural Gas; in descending order the next highest were Oil & Gas Extraction, Petroleum Refining & Related Industries, Engineering Services, Utilities Combo (Nuclear/Fossil Fuel, etc.),Valves, Fittings, Fabricated Metal Products
  • By U.S. Region, the top salaried region is the Pacific West at an average of $101,877 and the lowest the West North Central Midwest at $93,240
  • By Degree, Electrical Engineering degrees were the highest earners at $109,492 and Liberal Arts the lowest at $91,000 just below IT at $100,000
  • The average salary for males was $100,422; for females $87,351
  • Professionals who were members of industry organizations pulled in higher salaries than those who were not
  • In a change from previous years, the average salary of independent contractors was almost identical to that of direct employees – previously independents received a few thousand dollars more per year
  • More than 30% of respondents say they will retire in the next 10 years and almost 14% in the next five years
  • Unsurprisingly, many respondents feel much greater pressure to increase productivity and reduce costs
  • The top four most important benefits cited by respondents were:  health insurance,pension plans/401K, flexible working hours, and paid time off
  • Average vacation time:  3 weeks per year
  • Most respondents clocked between 41-45 hours perweek work time
